I finally realized I was over-dimensioning every single weldment by a full 1/8 inch for years because my old boss told me 'more metal is safer metal'.

It hit me when a new client in Denver asked for a quote and their engineer pointed out the weight and material cost difference on a 50-unit run, so has anyone else had a 'standard practice' from a mentor that turned out to be totally inefficient?

That "more metal is safer metal" mindset is everywhere, not just in shops. It's like people add extra steps or materials just to feel secure, even when it's a waste. When did playing it safe become more important than doing it right?

That's a rough way to find out your old boss was basically burning money. The_keith is right, that "safer" mindset just adds dead weight, literally in your case. Bet that Denver engineer saved the client more than your quote cost.
